The surface had been powder-coated and then... handled. Barely touched, but enough. Residual oils from someone's fingers. A thin film of mold-release agent baked into the coating. A few days of moisture absorption before application. Nothing visible. Zero evidence on casual inspection. But enough to kill adhesion completely.
With silicone adhesive sealants — including Dow Corning 7091, which is genuinely one of the most forgiving products I've worked with — surface preparation is the difference between a 20-year bond and a 20-day failure.
Why Powder Coating Is a Special Challenge
Silicone sealants need a clean, dry, and chemically receptive surface. Powder coating is smooth, dense, and hydrophobic. If you don't scuff it, prime it, or clean it properly, the silicone is effectively resting on top of the surface instead of bonding with it.
It's tempting to think "clean" means "looks clean." I made that mistake. The client made that mistake. We all made it together.
Here's what I wish someone had told me earlier: "looks clean" and "chemically ready to bond" are two completely different things. A powder-coated part that's been through storage, transport, and handling is almost never in a receptive state by default.
Where It Gets Worse: Counterfeit and Gray-Market Products
About six months before the sealant incident, I bought what looked like a Dow Corning Molykote 111 valve lubricant equivalent from an online marketplace. The packaging was slightly off — you'd have to know the real product to notice. The price was 30% below what I'd usually pay.

Different products, same story: when you buy an unverified version of a product, you absorb the risk that's supposed to sit with the supplier. Per FTC guidance (ftc.gov/business-guidance/advertising-marketing), claims need to be truthful, not misleading, and substantiated with evidence. That's a lovely idea. Counterfeiters skip it entirely.
The Real Cost: More Than Just Rework
Here's where total cost thinking comes in. When the client called about the 47 failed units, the initial conversation went like this:
Client: "We need the sealant replaced. Can you send replacements by Friday?"
Me: "The sealant isn't the problem. It's the surface prep."
Client: "We need to fix this, not debate it."

The Adhesion Test That Would Have Caught It
The part that still bothers me: a single test on one scrap part would have caught everything. It takes about 30 minutes:
- Apply a small bead of sealant to the test surface.
- Let it cure for 24 hours.
- Try to peel it off with your fingers.
If it peels cleanly, your surface isn't ready. If it tears or leaves residue, you've got a bond. That's it. That's the whole test.

What We Do Now: The Checklist

- Confirm substrate and coating type. Write it down.
- Run the specified cleaning step — not just a visual check.

- Perform a 24-hour adhesion test on a representative sample.
- Photograph the result. File it. Reference it in the batch record.
Six steps. Thirty minutes of work, one day of wait time. Granted, a 24-hour adhesion test delays production by a day. But it's one day versus a potential full stop and rework.
Where Total Cost Thinking Changes the Decision
Look, I'm not saying the most expensive product is always the right choice. I'm saying the price tag alone tells you almost nothing. When you compare products, factor in total cost: unit price, shipping speed and reliability, application time (a faster-curing product saves labor), risk cost — unverified sources carry a small-but-real chance of complete failure — and downtime. What does one hour of halted production cost you?
A $15 tube of sealant that costs $28 because you need it tomorrow isn't "more expensive" if it's the right product from the right source and it works the first time. The $9 tube from a no-name marketplace seller might be completely fine. Or it might be thinned-down silicone that fails in six months. I genuinely can't tell you which one you're getting. I can tell you that I've learned not to gamble on it.
To be fair, the counterfeit grease purchase was my own fault. I knew better. I just wanted to save $14. That decision cost me $1,124. I've calculated that number enough times to remember it.

Sealants come off for three reasons: unprepared surfaces, the wrong product for the application, and unverified material sources. In my experience, surface prep is responsible at least half the time.
